Where the footprint really sits
When people picture the environmental cost of a box, they picture the landfill at the end. But the vast majority of a corrugated box’s carbon is emitted at the very start of its life, in the mill. Turning trees or recovered fiber into a finished sheet of board is energy-hungry work: pulping, refining, forming the web, and above all drying it with enormous amounts of heat.
By the time a new box is printed, cut, folded and trucked to a customer, its climate account is already deep in the red. The few grams of methane it might release in a landfill are almost a rounding error next to the energy that went into making it in the first place.
Drying is the quiet culprit
The single most energy-intensive step in papermaking is drying. Fiber arrives at the paper machine as a slurry that is more than 99% water, and nearly all of that water has to be removed. Mills press out what they can mechanically, then drive off the rest with steam-heated cylinders.
That thermal load is why a mill’s carbon intensity tracks so closely with its fuel mix. A box made with mill power from natural gas or coal carries a very different footprint from one dried with biomass or renewables — but either way, the drying energy is already gone the moment the sheet exists.
Recycled content helps, but it is not a free pass
Using recovered fiber instead of virgin pulp avoids a chunk of the harvesting and chemical pulping load, and it is genuinely better. But recycled board still has to be re-pulped, re-formed and re-dried — and drying is the expensive part that recycling does not escape.
This is the trap in a lot of "100% recycled" marketing. Recycled content lowers the footprint of making new board; it does nothing to avoid the act of making new board at all.
Reuse changes the math entirely
The only move that avoids the mill altogether is reuse. Every additional trip a box takes spreads its embodied carbon across more shipments, driving the per-use footprint toward zero.
That is the whole thesis behind a circular box supply chain. We are not selling used boxes because they are cheap — though they are. We are selling them because every reused box is one that did not have to be manufactured.

What this means for your purchasing
If your organization only measures recycling, you are optimizing the wrong end of the box’s life. The bigger lever is keeping each box in service longer before it ever reaches a recycling bale.
- For non-critical loads, default to used or reconditioned boxes — the carbon and cost savings are both large.
- Reserve new board for spec-critical, food-grade or export loads that genuinely require certified strength.
- Ask suppliers how many prior uses their stock has had; more cycles means a lower footprint per shipment.
- Track reuse, not just recycling rate, in your sustainability reporting.
The bottom line
A new box is never carbon-free, no matter how much recycled content it carries, because its footprint is spent at birth. The greenest box is almost always the one that already exists.
Buy used where you can, recondition what is tired, and treat brand-new board as the exception rather than the rule. That is how you actually shrink the carbon hiding in your packaging.
